Are you playing survival? If not, dwellers can be revived and returned from the wasteland (with all their loot) for 1000 caps! I usually leave my dwellers in the wasteland until their inventory is full (they return on their own after a couple days).

For example, if your explorer has been going strong for 7 hours but you need to head to sleep, it might be safer to recall them instead of risking death. Highly active question.
